Rolls-Royce's decision to accelerate swaps of older intermediate pressure turbine (IPT) blades is adding pressure to its overhaul shops and will keep the number of Boeing 787s grounded due to Trent 1000 issues higher than previously projected well into 2020, the company said.

"We deeply regret the additional disruption that this will cause our customers and we continue to work closely with them to minimize the impact on their operations.”

The affected blades covered in the latest swaps are on Package B and Package C engines. Rolls introduced a modified blade in 2017, and worked with the European Aviation Safety Agency (EASA) to establish life limits for pre-modification blades as the new parts are installed. The accelerated swaps, initiated over the summer, are in response to evidence that the projected life limits are not sufficient, and blades are failing in service. Italy’s ANSV accident investigation body said Sept. 4 that a blade with 200 cycles left in its calculated life failed last month on a Norwegian Air 787, forcing it to return to Rome.

Rolls' share of in-service and announced 787 orders with engine choices is about 32%.

Getting pre-modification blades off the older Trents means more work for an already-strained Rolls Trent MRO network as the company manages a series of Trent 1000 blade reliability issues. The most significant, the IPT blade cracking on Package B and C engines, led to an April 2018 EASA directive that caused inspections to spike last summer, and the number of grounded 787s is believed to have peaked at about 50. Last month, Rolls CEO Warren East said the number of grounded 787s "is about half of what it was a year ago.” Rolls has not said how many aircraft are out of service.

Rolls is also proactively swapping high-pressure turbine blades on Trent 1000 TENs at 1,000 cycles to address a premature deterioration issue.

The groundings have led affected operators to lease supplemental lift, alter schedules and cancel flights. Rolls has said it expects to spend about $2 billion over two years addressing the issue.
